Converting Case Study 2

Would you be willing to spend more to get less? Less labor-intensive changeover and downtime, that is. Sometimes the "cheapest" is really just that, it's the difference between cheap and a successful application. This is the case of a paper converter who makes paper towels.

Problem
Sharp, pointy fingers create the perforation line in the towel and require a backup part to control the substrate as the perforation is made. Over short periods of time, the buildup compiled a solid wad of paper and deteriorated the perforation quality, contributing to significant downtime to remove the worn out part.

The manufacturer used a piece of open cell foam bonded to a rigid backing strip. The parts were not expensive, but to continue to replace these parts and stay status quo, they would be encountering constant downtime, frustration, and product delay. This caused significant costs to their organization.

Solution
Omni was set into action. How about a new idea? What if the paper didn't build up? What would benefit our customer most? With a little ingenuity and innovative materials, Omni was able to design a molded part using a polyurethane foam with a relief pocket so the paper could just fall out and not build up. We also redesigned the backing strip to eliminate the need for any tools to change the parts.

Results
A rapid change-over concept made a more efficient line of production. Our product design will last weeks on the line, versus per shift, as the original part was performing. Even though the redesign is more costly initially, it is clearly the more effective solution.
